Here is the honest truth about IP44 infrared heaters: the heating element is rarely the problem. It’s almost always the spot where the lead wires hit the lamp. In those high-heat zones, the cheap potting compounds you find in budget heaters just can’t keep up. They shrink. They crack. And once that happens, moisture sneaks in and the insulation starts to oxidize. Before you know it, the insulation burns out, you get a short circuit, and the whole thing dies. The “Breathing” Problem Most assembly lines just slap on some generic silicone or glue and call it a day. But infrared heaters go through constant thermal cycling. They get searing hot, then they cool down. Because the quartz glass and the metal leads expand at different rates, a tiny gap opens up. We call this “breathing.” It’s like the heater is inhaling ambient humidity and dust every time it cycles. Over time, that gunk degrades the wire insulation until it turns into carbon. Then? Total electrical failure. Doing it the Right Way We stopped just “gluing” wires a long time ago. Instead, we use a multi-stage process. We start with high-temperature fluoropolymer sleeves and pair them with a ceramic-filled epoxy. Why? Because this stuff actually expands and contracts at the same rate as the lamp’s end-cap. It creates a tight, hermetic seal that doesn’t give up, even after a thousand cycles. Then there’s the wiring. We use PTFE or silicone-glass braiding. These materials can take a real beating from the heat without getting brittle. If you try to use standard PVC, it’ll melt and short out in a matter of weeks. It’s just not built for this. A Few Tips for Installation Just remember, an IP44 seal protects you from splashes and bits of debris, but it isn’t a vacuum. You still need to make sure your housing is vented properly. If you trap all that heat around the sealed leads, you’re just speeding up the aging process of the outer jacket, no matter how good the seal is. And one last thing: use high-temp terminals. You don’t want to solve one problem only to create a new heat soak point right at the connection.
